Welding Repair: Used when additional material (steel) is required on a component. This is typically performed via laser cladding or TIG (tungsten inert gas) welding to add metal onto the existing part.

·Wire-Cut Insert Replacement: A section of the mold core/cavity is removed using a wire-cut EDM machine, and a newly machined insert is fabricated and assembled into the mold in its place.

· Localized EDM Material Removal: Applied where only a small amount of material needs to be removed from the mold to meet product requirements.

· Surface Lowering ("Lowering the Surface"): Involves uniformly removing a layer of material from components such as mold cores, inserts, angle lifters, sliders, ejector pins, etc.

· Part Replacement: Replacing an existing insert with a new one—typically used when the original design already incorporates modular inserts.

Common Mold Modification Scenarios

1. Adding Bosses (Ribs/Pillars)

Bosses create shrinkage-induced gripping forces during molding, making ejection difficult. Therefore, sleeve ejectors (ejector sleeves) are generally preferred. Only when structural interference prevents the use of a sleeve (e.g., due to a through-hole for a push rod) will a pin insert be used, often accompanied by an ejector pin.

2. Removing Bosses

If the boss has no connecting ribs, it can be blocked off using a simple pin insert. However, if ribs are present, a larger insert must be used to fully seal the area. In such cases, potential interference with cooling channels must be evaluated.

3. Adding Ribs (Gussets)

Deep ribs may hinder demolding or impede resin flow, necessitating the use of inserts and additional ejector pins. For shallow ribs that do not affect ejection or filling, the feature can be directly added via EDM (spark erosion), along with ejector pins as needed.

4.Removing Ribs

If ribs are formed within an existing insert, the insert must be remanufactured. If the rib is part of the mold core/cavity surface, the insert may need to be enlarged to cover the modified area. For shallow ribs, welding buildup followed by machining can eliminate the feature; if welding is unsuitable (e.g., due to material or precision constraints), an insert must be used instead.

5.Aesthetic Surface Modifications

Modifications affecting visible surfaces—such as on the cavity side or sliding cores—require special care. Welding may leave visible marks, while inserts can introduce parting lines (witness lines). Acceptable approaches include surface lowering, replacing the base material, or strategically adding cosmetic lines (beauty lines) to conceal insert boundaries.
